Bean to Bar: How a Cacao Pod Becomes a Chocolate Bar
Chocolate is one of the few foods where almost all of the flavor is manufactured. A cacao seed, fresh from the pod, tastes of nothing you would recognize: bitter, astringent, faintly fruity from the pulp around it. Everything that later reads as chocolate is built by fermentation, heat and time. Understanding the nine steps below is the fastest way to understand why one bar costs three dollars and another costs fourteen.
1. Harvest
Cacao grows on Theobroma cacao, an understory tree that fruits directly off its trunk and main branches within roughly 20 degrees of the equator. Pods ripen unevenly, so harvest is a repeated walk through the grove with a machete or a pole knife rather than a single sweep. Each pod holds 30 to 50 seeds packed in white mucilage. A mature tree yields enough beans in a year for something like two to three kilograms of finished chocolate, which is the first clue about why good chocolate is not cheap.
2. Fermentation
This is the step that decides most of the bar. Beans and pulp are heaped in boxes or under banana leaves for five to seven days. Yeasts consume the sugary pulp and produce alcohol, acetic acid bacteria convert that alcohol to acetic acid, and the heat of the pile climbs past 45 C. The seed dies, its cell walls break down, and enzymes inside generate the amino acids and reducing sugars that will later become chocolate flavor in the roaster.
Under-fermented beans make flat, sour, vegetal chocolate that no amount of skilled roasting can rescue. Over-fermented beans go hammy and putrid. Fermentation happens on the farm or at a nearby collection center, which is why serious makers spend so much time on relationships with specific producers rather than buying anonymous bulk cocoa.
3. Drying
Wet beans at roughly 60% moisture go onto patios or raised beds and come down to about 7%. Sun drying over several days lets residual acetic acid evaporate. Rushed mechanical drying traps that acid inside the bean and you taste it later as a sharp vinegar note. Rain during drying invites mold, which is a food safety problem as well as a flavor one.
4. Sorting and roasting
At the factory, beans are cleaned of stones, twine and flat or moldy seeds, then roasted. Typical profiles run 110 C to 140 C for 15 to 40 minutes, far gentler than coffee. Roasting drives Maillard reactions between those fermentation-made amino acids and sugars, and it burns off remaining volatile acids. A light roast preserves delicate fruit and floral notes; a dark roast pushes toward the familiar deep cocoa taste and covers a multitude of bean defects. Neither is objectively correct, but a maker who roasts everything dark is telling you something about their beans.
5. Cracking and winnowing
The roasted bean is cracked and the papery shell is blown away, leaving nibs. Shell is the enemy: it is gritty, it carries most of the surface contamination, and it dilutes flavor. Small makers often winnow with a modified juicer and a shop vacuum, which works fine at the scale of a few hundred kilograms a year.
6. Grinding and refining
Nibs are roughly 50% fat. Grind them and they liquefy into cocoa mass, also called chocolate liquor despite containing no alcohol. Sugar goes in here, milk powder too if the bar is a milk chocolate, and the mixture is refined until the largest particles fall below about 20 micrometers, the threshold under which the tongue stops registering grit. Craft makers usually do this in a stone melanger over 24 to 72 hours; industrial plants use roll refiners and get there in minutes.
7. Conching
Conching is extended agitation of the warm chocolate, invented by Rodolphe Lindt in 1879. It does three things: it drives off residual acetic acid and other harsh volatiles, it coats every sugar and cocoa particle in fat so the chocolate flows, and it develops rounder flavor through continued low-temperature reaction. Conch times run from a few hours to several days. Over-conching flattens a distinctive bean into pleasant anonymity, which is why some origin-focused makers deliberately stop early.
8. Tempering
Cocoa butter can crystallize in six different forms, and only one of them, form V, gives a bar that snaps cleanly, releases from the mould, holds a gloss and resists bloom. Tempering is the controlled heating and cooling that seeds form V and eliminates the rest. 9. Moulding, aging and wrapping
Tempered chocolate is deposited into polycarbonate moulds, vibrated to release air bubbles, cooled to set, demoulded and wrapped. Many makers rest bars for two to four weeks before sale, because flavor keeps rounding out for a while after moulding.
What the labels tell you about the process
In the United States, terms like milk chocolate, sweet chocolate and white chocolate are not marketing words. They are standards of identity written into federal regulation, with minimum cacao and dairy percentages attached to each. Where the money goes
A three dollar supermarket bar is made from bulk beans of unknown origin, roasted dark, conched long, and produced by the tonne. A fourteen dollar craft bar might be 60 kilograms of a single harvest, bought at multiples of the commodity price, roasted to a profile developed over a dozen test batches. Both can be well made. Only one of them can taste like a particular place in a particular year.
